What happened to round 1?
The OP opened with doing a detailed journal on rebuilding a D4 which was an amazing effort. I too just rebuilt a D4 and had the infamous 3/4 broken shift fork. If you scroll back on page 17, you can see my posts.

Sorry, I read what you posted to mean this was the 2nd rebuild for you or round 2

No apology needed. I’d love to see pics of it when done. I know billet aluminum shift forks aren’t available for the 2011-2017 MT82s, but are you welding the shift forks in your builds to strengthen them?

Ah good then. Those forks are pretty darn thick and sturdy already, but im not against tacking a few welds on there. Those things are thick steel, compared to those cheap flimsy aluminum ones in the d4. Has someone done that before?

@NGOT8R are the billet shift forks for the D4 still available anywhere? I have googled them and AMP is the only place I can find them listed but their sold out.

I don’t know of anyone else, who sells them. I heard Calimer was purchasing all of their stock to prevent others from buying them and either doing their own work, or sourcing another builder.

If this is the case, the only other option available at the moment would be to have the factory shift forks Tig welded (by a really skilled welder) and then send them out to be cryogenically treated to make them as strong as possible.

There is a whole untapped market out there for billet mt82 stuff that someone with a CNC machine needs to get going for us!! Lol
Was that a rumor that he bought all the AMP billet shift forks or is that true?

I agree! I read that somewhere (can’t remember if it was on here or another site), so I don’t know if that’s factual or not, it’s just something I remember reading about.

It does make sense though because when I was building g my D4, I called Calimer to see if I could buy one of his billet gearsets and he told me he would only sell them to me if he built my transmission. To me, that sounded like he wanted to corner the market in that area.

Guess I’ll be talking to some machine shops to see if they can make me some.

Here are my 1-2 and 3-4 shift forks. The areas highlighted in blue are what I believe to be the weak areas.

I believe a highly skilled Tig welder, who has experience in welding aluminum could weld up these areas with some solid beads and make them much, much stronger. Couple that with a cryogenic treatment and that should produce some solid shift forks.

I wouldn’t worry about strengthening the 5-6 forks, as most people probably won’t have the need to be shifting fast and hard into 5th or 6th, unless they’re running a 4.88 gear out back.

Nice! I'm all for putting some investment with someone who can build these too. Like a start up mt82 billet shop. I'm most certain there would be many interested parties wanting billet parts.
I was surprised on how many people break 5/6 gears components though.

Some water cut aluminium webs (easy to draw up with a sample shift fork in front of you), in a suitable grade, could be welded in position to really stiffen / strengthen that assembly up :like:
