Part of the Cat honeycomb that melted and blew out. They have multiple layers of those honeycomb discs in the cat. You aren't supposed to see the 02 bung from the front you should be seeing cat material. I'm guessing the first one or two discs got overheated melted down clogged and then all the pressure/heat from the restricted exhaust blew it apart into slag hitting the next disc/layer of cat material. Funny enough my old F150 did the same thing when I was towing they musting up a canyon to a race event. That time it blew the entire cat hollow out the back of the exhaust with a hail of fire and metal chucks. It happened at night so it was quite the fireworks show. Truck straight piped itself and ran 2x better. Pulled over and thought my motor blew up but nope, ran a bit louder and didn't struggle towing up steep grades anymore. That's some photos of my old 5.4l it hollowed out the passengers side completely and blew a hole in the drivers side. What is that? Oil? Carbon build up? Never have seen the chunks like that.
True, sounds like your having a similar problem not as bad as mine but I went with Stainless Power Offroads. Did your cats end up being bad? LT/Offroads on sale at Lethal performance for $725 Shipped. What we need are something like the 500 - 850 GESI cats that have an 02 sensor port.
Don't understand why nothing is readily available for high HP, boosted 4-valve, Coyote motor.
