so the lower flap opens but the nozzle doesn't fit.
If that is certain then it s a different flap than used in your country.
Order the correct unit and test it at the pumps before you install it.
So we are assuming the flaps are different for different locations? That s what you need to ask Ford.
Maybe that second flap came in at a certain Vin# as something new ?

What I find interesting in the F150 video is that the same station has pumps with two differential nozzles. One works, one doesn’t. I think this could very well be the issue.
At first I was really confused by that video. Green handled pumps are usually diesel, but apparently not the case at that BP station. Diesel nozzles are larger diameter than gas and should not fit into a gasoline car's filler. Looks like some mixup at that station.

Since you have the new replacement part on hand at the dealership, I would ask them to let you take it to several different gas stations and try the nozzles in it, to see if they will open the flap in it. If they do, it seems replacing the part would be the fastest and easiest remedy.

Black is diesel.
We use the same colour coding around here. Green for normal people, black for cheapskates (goes well with their black tail pipes). :devil: :p

back on topic...

I looked at my own 2018 fuel filler and I can't even get a good image to take to post up for comparison because the initial exterior flap/door is a PIA to keep open to get a shot down the filler neck.

So not knowing all too much about the exported Euro-spec S550's - do all overseas countries use the same fuel nozzle for fueling - or is it possible that the totally wrong fuel filler neck was installed on the export to the OP's region? I don't know if that was already addressed or not. If the fuel nozzles are all the same overseas then of course it's a moot discussion.

I had a prior 2010 Genesis Coupe, bought it new. Every time I went to a Shell station here in the US, the fuel pump would click off at every attempt the fueling attendant made to get fuel into the car. So what they did was to turn or clock the nozzle/handle 180* so that it was essentially "upside down", then the car would take the fuel. It only happened at Shell stations, never any others... The attendant seemed to think it had something to do with their pump pressures, that the fuel was splashing aggressively into the filler neck, thus kicking on the nozzle sensor which thought the car was "full" when it was totally the opposite and a false positive due to the splash back.

So I don't know what station the OP is refueling at, but maybe it could be a pumping pressure issue too. It's hard to see very well down into the OP's filler neck images to really tell what is going on.

Let the mechanic replace the part and mark the position of the axle before removal so it stays aligned when reassembled.
No way that mechanic is junk. Removing and installing driveshaft is the easiest thing to do lol shame

I had the same issue as the OP on my brand new (at the time) 2012 Mustang. Dealer replaced the fuel filler assembly due to the two tabs that release the flap being misaligned.

While waiting for the replacement I managed to find the one gas pump within 15 miles that worked. The pump nozzle was a little tweaked and lined up with the misaligned tabs.

I learned this the hard way when refueling a diesel rental in Scotland while jet lagged. Put about 4 gallons of unleaded in before noticing.

Sorry to whoever ended up buying that Astra after it was retired as a rental!
