In case anyone wondered what the guts of the actuators look like. I was going to see if I could manufacture a replacement cog for the actuator. Although it is feasible, it is not cost effective. So I canned that idea. I did learn a few things. The composite material used holds up incredibly well to heat. The company that supplies the actuator is called Küster and they are german. The actuator itself is used on many different cars. I only saw one variation where the Cog did not use the spring setup. Either way, the Actuator motor itself did not fail but the Cog itself did. The portion that is exposed and attaches to the spring is where it broke. I believe there was debris blocking the valve from either opening or closing all the way and it eventually wore down the attachment point. I first attempted to open the housing by applying heat and softening the adhesive. That proved to be more difficult than I expected. So then I just cut around the sesm. That actually was the easiest method. I was trying to preserve the case as much as possible in case I was too reuse it and replacing the Cog. The new actuator has been ordered through white bear Ford and was about $100 including shipping. the MSRP on the piece is about $150. Ford part number FR3Z-5K245-A, valve actuator.
