I am willing to go that route at this point, but I am wondering what are the consequences by doing so... Less tension, less boost and potentially belt slip?
the belt only needs to have enough tension not to slip. Excessive tension (tensioner basically not doing anything and he-man'ing it on) is putting a healthy amount of side-load on all the shafts and their bearings and imparting a bending force onto the SC bracketry. You want the tensioner to be approximately in the middle (or slightly tight) of it's operating range.

I stand by my assertion that the vendor screwed up and properly should be supplying a belt of sufficient length to cover the pully combination. The stupid thing is a pittance at $30. There is just no excuse for this.

If you want to strong-arm it anyway then I would remove one of the bolts from the SC, slip the belt over the pully then rotate the SC till you get the second bolt lined up.

That doesn't sound anywhere near appropriate to install a serpentine belt. Lol Thank you for the insight. I'll probably end up going with the next length up from the belt I have.

You're positive you got the right belt? Brevin had a post a little while back of which belts go with what pulleys. I know it's difficult but it wasn't that bad with two people and maxing out the tensioner. If I were you I'd done check you got the right belt and then double check it is fully going around the ribbed pulleys then max out the tensioner and stay sliding the belt over a smooth pulley

The tensioner is fully released and the belt will not go on without greater effort than has already been expended. The only way I see it going on is with some sort of pry bar or Godzilla strength. Other's are saying that the belt will fit, but in my case it seems almost impossible. I think the next size up is 23mm longer which is less than an inch. It's the K061033 from Gates. I am willing to go that route at this point, but I am wondering what are the consequences of doing so... less tension, less boost and potentially belt slip? My understanding is that 1/2" slack is ideal.
Doesn't matter the length of the belt, it comes down to proper tension which I have always done at 1/2" front, 1/2" rear movement. And a longer belt will grip more of the surrounding pullies for more grip at same tension.

If I had the octane and fuel system to support the 11psi pulley I would go that route
Lu47 and bap is enough for e54 and with that you can run the 11psi pulley. If you have e85 you can just mix it with pump gas to get e54. I'm not sure who would tune it though. I don't see why my tuner couldn't do it remotely....

I am pretty well experienced in mixing ethanol fuels with 93 octane unleaded to achieve a desired ratio, unfortunately my tuner does not support this type of mixing because there are too many variables when doing so. I've always tested the ethanol content when mixing to ensure that my desired ratio was spot on. I'll admit it's a little bit of a PITA to do it regularly and the people at the gas station always look at you funny when you pull out your test tube and start testing. Lol

I ran an e30 blend in my Mazdaspeed, in my Ecoboost Mustang, Fiesta ST and my VW GTI with absolutely no issues, but I understand my tuner not wanting to be liable for any dumb mistakes on the end users part.

I ended up purchasing a second belt at my local auto parts store because I had to cut the one that was originally sent with the kit. I had gotten to a point in the install where I had to either remove the SC and bracket to properly route the belt (long story) or just buy a new one. Needless to say the $40 was well worth not having to RnR the SC and bracket because that would have been the 3rd time total.

The first time was because I installed a 170 degree thermostat and the o-ring didn't seat properly and was leaking. (glad that I caught it when I did) The second time was because I noticed the coolant hose was coming in contact with the bottom of the SC bracket so I fixed that, but when I did the belt fell and I didn't notice it until I had already remounted the SC. There was no way to properly route the belt without removing it again and I didn't want to do it a third time, so...

I still have the original belt that was sent with the kit and I will compare the two today just to see if they are indeed the same length. The packaging was the same, but you never know if the parts store belt somehow ended up being the wrong part.

Regardless of all of this, Brevin at ESS has been more than helpful and has gone above and beyond to make sure I'm taken care of.

I honestly would not have attempted this install had it not been for the advice given here in this thread and I don't normally post this level of detail in threads, but I felt obligated to do so because the information contained in this thread was really helpful to me and I wanted to give back to the community.

Just want to clear a few things up..

We have several customers using the 115/1025 pulley and belt combo. I have personally installed this belt and pulley combo on a test vehicle as well. It is in fact a tight fit but not overly tight.

Regardless.. I have a new belt on its way to TEXAS HEAT for him to try. He has been very patient and nobody is pointing fingers at anyone. One way or another we will get it figured out and get his car on the road.

Also, we have a complete and detailed installation manual that is nearly finished and will compliment the installation video. It will include more detailed instructions and a step by step guide to make install even easier.

We take customer satisfaction and customer feedback very seriously. Thank you to those that have posted their experiences thus far.
Glad your taking care of the problem. To me when I buy my kit this winter, that will be my number one deciding factor, how well does a shop, manufacture take care of their customers.

The installation is complete and the first datalog has been sent off to my tuner!

I first want to give a HUGE shoutout to Brevin at ESS Tuning for making himself available even after hours just to assist me in troubleshooting any issues I was having or just to answer my questions. I also want to thank everyone in this thread that has reached out to me and offered tips and advice throughout the install.

As it turns out, I ended up going with the Gates (K061031) belt since it's one size longer. I think the issue I was having was due to using an MMR water pump pulley which is supposed to be the same diameter as stock, but for whatever reason I couldn't even get the larger belt to work properly with it on. Once I put my factory water pump pulley back on and put the larger belt back on it worked perfectly.

I'll update in this thread once the tuning is complete and I will let everyone know my impressions regarding this kit. So far, the car idles smoothly, nothing is leaking, misfiring or experiencing any negative issues.

Thanks for the reply. I have already installed BMR rear suspension upgrades. If I'm bored this winter I will put CF drive shaft, Ford Performance Axles. Hey, did you go with a One Piece Drive Shaft and axles?
No, I'm still on stock axles and stock driveshaft.
