Schu,
Is that the alignment problem you mentioned?

Love the fog light delete, BTW.
No, that is afterwards. The light looks misaligned in that picture but its not. The two panels were the part that was not aligned prior... after leaving that bolt out, they line up perfectly.

Those a 7mm heads all the bolts are metric.

I do agree all the bolts are too long if they want to save weight there is one place too start.
I agree 100%... those ounces and pounds collectively over the entire car really add up.

Sorry, I wasn't very clear on what I was asking. What did the misalignment look like before you took the bumper cover off? Was it the same as 4cars described on his car?
Funny, that exact area is where I have an alignment issue. It keeps popping out when I push it back in..

The corner of the bumper portion was pulled inward slightly causing a good 1/8" misalignment. Removing that screw seems to have relaxed that portion of the bumper and allowed it to come into line with the fender.

Want something else... how about the fact that the OEM lug nuts are Aluminum faced (steel seats) and 21mm, while the key for the locking nut is 22mm. I mean really ford, TWO DIFFERENT sized sockets just to remive the lugs... and they are sized so closely that if you are not very careful you can possibly use the 22mm in an attempt to remove the 21mm lugs thereby stripping them...

ef U engineers for not having ANY forethought.

Yeah but it's a quality control thing, My Lexus manages to have 19mm lugs and the key for the security bolt is also 19mm so you can use it with the emergency lug wrench. Both SAE and metric on a car? There is really no excuse for that! While I can and do work with both systems, all tools and bolts really should be metric. If someone can't deal with metric, they shouldn't be using tools anyway. Will be fun for any non-US buyers! While I have a full set of SAE sockets and Wrenches from the us here in Germany, one simply cannot buy SAE tools at any shop. They have to be special ordered at high costs.

engineer specify...no one said anything about designing.

And FYI... it's a stupid Two Piece Design:

I am not sure, but I would be willing to bet that top material is Aluminum or some other "soft" material because I ruined Three of them before realizing that it is a 21mm and NOT a 22mm.

Really ford... 22mm - 21mm = 1mm... :frusty:

7/32" is actually 5.5mm. are you sure it wasn't the 5/16" end you used? that would be 8mm 9/32" just doesn't make sense

I use a 13/16" on both with no problem at all.

It is. And the reason is so that they steel doesn't ruin the aluminum seat in your wheel over time. The al is softer on the lug than your wheel.

yea I agree with this. 9/32 is not really a common size. Anyone else that has removed the bumper have any experience with this?

why do you consider the fog lights unless? Just wondering. it does look good without them also.

I was considering putting more lighting in the grill in the outside triangles.

9/32 is 7mm, and 7/32 is a much more rare 5.5mm - not a common size at all, but I have one on hand from the short time I did repairs to Xerox copiers (which almost exclusively use 5.5mm screws). Harbor Freight or Sears should have the 5.5mm tools handy, but you'll never find them as part of a set.
