If you're having trouble with the USB approach, it's probably worth the minimal investment in a new USB stick. As others have said, file size is 2gb or less. The file written back onto the USB is a very small XML file, so that's not the issue.

So I used a 32 GB USB, exFAT formatted that seem to go through. The "Version 2.2" notification took an extra 5 minutes or so to show on my screen. The update took about 20-25 minutes and my GT350 did not turn itself off as others have reported.

Nav maps were updating for about 20 minutes more when I turned it off figuring they would update when I next took it out.

I did have an issue trying to upload the .xml file back to Ford. When I upload it, it adds a C:\fakepath\ then the file. I tried to drag the file to my desktop and the same address gets added...

Any thoughts?

I just finished my update, but I had some problems. First I downloaded the zip file to my Mac and saved it to a 16GB thumb drive. I got error messages such as " Installation has run out of space or does not work with this version". I tried saving to my 512GB solid state drive and got the same results. I went back and used my Windows laptop to download the zip file and saved it to the 512GB solid state drive. Plugged the SS drive into the car, that finally worked great, the update took 24 minutes.
My drive is formatted for FAT32, no problems with that format.

I did have an issue trying to upload the .xml file back to Ford.
I just have missed something... you have to send a file to Ford??

I guess you don't have to but they want you to. It helps track your version for future updating.

The updating process puts a .xml file on your USB that your asked to upload on the Ford Sync site. I assume wifi takes care of itself.

If you haven't already, set up an account at the Ford Owner website, it'll walk you through it.

This morning a did a manufacture reset on the sync and then plugged in the USB.

I drove to work (about 30+ mins). Again, the screen has a message at the top saying that it is updating, but there is no status bar or changes being applied. When I got to work I pulled the USB and it said that the update would continue when I replaced the USB.

Not sure what I'm doing wrong.

Just a quick update from me. I had never installed a leaked version. Over the last few days this is what worked and what didn't:
  • 8GB USB2, FAT32: Failed
  • 32GB USB2, FAT32: Failed
  • 8GB USB3, exFAT: Success
  • WI-FI update: not available

Not enough testing on my end to conclude if the problem is USB2 vs USB3, FAT32 vs exFAT, USB stick quality/age. It would seem, however, that the difference in size (8GB vs 32GB) was not a factor since the update that succeeded was also on an 8GB stick. I made sure to try a different stick each time, so if you guys have multiple sticks try them all until one works. exFAT will work, and it seems Ford has updated their site to suggest exFAT over FAT32. Best of luck to all.

EDIT: It turns out that nav didn't update and I now have no nav on the car, only through Android Auto. I'll have to see how to get it to install only nav.

EDIT 2: Apparently you need to turn off the vehicle TWICE before everything is done updating. The first time you turn the car back on after updating the system does one last bit of updating, but if you take a look at your sync version you won't see anything for nav. The second time it boots up you'll see everything is back to normal.

Did you unzip and extract the files from the downloaded zip, or did you just move the whole downloaded zip file on your thumb drive?

Did you unzip and extract the files from the downloaded zip, or did you just move the whole downloaded zip file on your thumb drive?
They were extracted, in Windows 10 I think that process is automatic when they are transferred to the drive.

I think it might help people resolve their issues with the updates if those who updated successfully were to list the brand, capacity, usb version and file format.

If you can't upload .xml file after install...

I contacted Ford Sync via chat and they opened a case for me. They asked I send the .xml file to them and within a few hours, I got confirmation they will take care of it. I don't know if this would have cleared on it's own and they didn't tell me anything about what prevented me from uploading in the first place.

I used a 32gb PNY 3.0 thumbdrive formatted with exFAT.

Congrats! It's super frustrating to attempt to install with no success but when it finally clicks it's all good. Funny how the smallest details, like using a different usb, make the difference. Trial and error I guess.
