Quite surprised by this. Modurmaro has fitted a whole loads of chargers and this seems odd. Sure he will get to the bottom of it and like you said he follows up which is rare these days

Sounds like plugs, gaps and /tune are out . But like Gibbo says your cats probably fooked so it's header time

Ouch, good luck getting it sorted.

I have to say id be fuming if something so simple as colder plugs and plug gap had been missed by a Pro outfit - especially if its ruined your cats (which it appears to have done). :(

Id do as gibbo suggests:

De-cat for about £400 for the next 2-3y years, get a LUND tune, and start saving for some proper Sports cats for the 1st MOT.

As im sure you know, Ford will laugh you out of showroom with any attempted warranty claim.

Before I went for a test drive today I set the Knock Limiting back to ON.Whipple had suggested previously to us to switch it to OFF when we were having problems with power with Stage 1 (even in OFF there is still protection by the way).

I did not give it sustained wot but it was boosted a few times and also driven normally approx 35 miles.NO warning lights ,no hot smelling cats.Surely it can't be that simple,would that really make the difference?,or will it ruin my boxing day by coming back on again.....anyway at this moment I am happy again..hope it lasts

Cat efficiency issues can take days to show themselves, if the cats only have slight damage it could take several hundred miles of driving before the warning light gets triggered.

Of course reducing power will help the situation as well, as more timing (spark) also needs more fuel and when you add more fuel the mixture richens and if the cats are a bit mullered they won't filter as they should which will ignite your warning light.

I'd not worry too much about it as you know the solution, first sort the plugs and then work on tune and headers. :)

I took her out again yesterday looking for an empty dual carriageway to have space as the roads were damp round here with a guaranteed tail wag on the cards, and gave it some proper boost albeit not full throttle .I am pleased to report NO warnings again so maybe after 80-100 miles of driving in the last few days and no problems then possibly the knock limiting has fixed it.....:shrug:Certainly did not feel any slower either than when knock limiting was OFF previously ,in fact it actually feels faster,but could be imagining it.

Time will tell whether the warning returns but at the moment I am in no rush to go Lund/headers as it is really going strongly now,well not quite yet anyway.....:D

Fingers crossed for you, Stage 2 package is much better for sure. When Alan had his car on Stage 1 Whipple tune it drove a bit off, not so smooth. Whereas on Stage 2 it drove nicer, smoother and was a lot quicker, the PD blower loves the bigger throttle body.

When you get bored, Lund will wake it up again, their tune gives like another 70-80HP on top of what you have now and after driving Mak's car oh man it drives lovely, so silky smooth and Lund set the timing to come in progressive with revs so traction is amazingly good, almost centri like power but with still added mid-range torque.

On the few engines I've built, it is important that the knock sensors are "dialled in" in the same orientation as the manufacturers fitted them. Could it be that this practice has not been followed here? Or indeed, on the Coyote does it make any difference?

No idea, but when myself and Enoch disconnected mine, we made sure to tighten them back down in same position.

I doubt it would matter as long as the rubber part is the only part touching the block.

The knock sensors have to be turned, it's part of the instructions.

Is the UK tune different? Stage 2 without headers should be making closer to 660-690 RWHP.
