New to the Ford world- I'm not looking for top of the line or the cheapest either.

I'm aware that cat-less is the best way to go power wise but is a set up with cats worth it? I plan on getting an intake, headers, tune. I already have an X pipe and axle back.

Also- are both options "bolt on," or do they require cutting?

There are mid pipes available for both that make them bolt-on.
What are some reputable options/brands? Also, what is the difference in sizing? I'm assuming the bigger the better? Goal is to keep it NA, I know that makes a diff sometimes as well.

The headers offered with cats feature a high flow cat design that is much better then the factory for power. When I tested mine with and without cats I only saw a 1hp difference with cats on for example. Even the "Green Cats" which are supposed to be able to pass an emissions test will not rob the hp the factory cats do. I would caution you that there has been mixed results about passing emissions with most of the high flow cats out there. The tuner can turn off the rear o2 sensors to keep from check engine lights but the readyness monitors will not be complete. In some states this will cause you to fail an emissions test. The only way to be sure to pass is to use Mak cat delete pipes and reinstall the factory cats for emissions testing when the time comes. From my testing the cat delete pipes will make most of the power long tubes will but are not nearly as difficult to reverse for emissions testing.

Most brands available are really good and make about the same power. Just avoid no name ebay crap and you will be ok. Stainless works or performance (econo line), Texas speed, are some cheaper options. American Racing or Kooks are some of the best quality but at a premium price. I would go with the 1 7/8". They are proven.

We're running the Kooks 1-7/8" headers with offroad pipes on our 2018 GT. They went in without any issues and fit great. We picked up some great power with them and saw some great improvements at the track as well.

We also offer headers from ARH, MBRP, Corsa and JBA

Give us a shout and we'll be glad to assist you.

This may sound stupid and like a waste of money and effort, but in Europe we have cars with cats and a GPF that rob flow, and we need them to pass our emissions tests. Is there any point in considering long tube headers and cutting out the factory cats and GPF and welding them into the end of the LT headers and/or the start of the mid pipe and connecting up all of the wiring as per factory, just a little further down the line of the exhaust system? Yes, it would still choke there a bit because of the factory cats and GPF, but surely the improved manifold design of the LT headers would provide material gains anyway? Plus, it would keep the car from becoming too loud.

It's probably not worth it but...

I have the Texas speed headers long kit on my 18. Fitment and quality is fine. I got the long kit so can connect to my factory axle back. Worked perfectly

Yeah, I'm sure it's possible but not worth the expense and hassle, and it might not lead to material gains in terms of $/hp.
