So, I'll tell you the whole story, and nothing less, since it usually has more clues to the cause where-as if I leave something out, thinking its minor, it might hold clues...
I was always having a bad smell in my cabin. Not a burning smell or a skunky smell (no dead rats!), but like a stale-air mildew-y odor...

I decided I was going to look into an electrical issue with my orange marker lights on the passenger side, by seeing if it was a blown fuse or something. I pulled all the small fuses.. None of the big relays, other than one (Saw that it had no evident marker for blown and put it back). All fuses were put back exactly as they came out, orientation and all... Next I moved on to tackle the odor. I replaced the Intake Air Filter, from the stock filter (Motorcraft FR3C-9601-AA), to a WIX WA10315. I did find a few leaves and bits inside the air box, but nothing else.. It wasn't like it was filled up.. nowhere close to it... Next I moved to the passenger side and painstakingly went thru the arduous process of folding myself in half and remove and replacing the stock (AV6N-18D543-AA) under-dash cabin air filter, to a WIX WA10195. To this point I had the car off the whole time. I completed the 2 jobs and turned the car on, to test. A horrible noise is now emitting from under the dash on the passenger side that sounds like someone stuck a whole washcloth inside the fan motor and its running tilted sideways or somethin' ... I'm so confused how an air filter swap can make a motor go bonkers... It's only 36,000 miles old... Help would be appreciated.

Not sure if this video will help, or if the sound its making was even picked up.. but it sounds horrible.. and never made that noise before, and i've had it since new...

I'm guessing a leaf or something fell into the fan impeller in the blower motor. Especially if all those leafs were on the top of the cabin air filter when you took it out.

Yeah, either debris got in during the change or the filter is bunched up. I'm using the same cabin air filter with no issues

How would one get to that motor to clear the debris? Where's the nearest opening or access point?

I wish I knew. I'm sure someone can help out here.

Maybe you can take the filter out and hook a shop vac into it somehow and an air compressor nozzle to dislodge it?

I dont have an air compressor, and i did vacuum the cabin air filter housing when I removed the old one and saw how much crap was in there. I'll take a look into it further.. Just thought maybe you might know. No worries.
