    You can source a longer bolt. Just make sure it is the same design and material grade. I wouldn't reduce thread engagement, especially with the aluminum calipers. You could do a thread shear calculation to be sure but there doesn't appear to be an abundance of engagement to begin with.

    Why not mount a bracket under the caliper bolt. That looks like a perfect spot. That dust shield will be too flexible.

    Ford quietly fixed the inverted rotor hats on the 4 piston brakes. The later cars (2023 for sure) came with rotors with the cooling veins on the inboard side of the rotor. That's probably a cheap and effective upgrade.

    The noise would be from the tire change more than the size. The Indy's I find to be a bit more noisy than the Pirelli's, but they are stickier.

    I'm in Canada and even with the shipping they were a decent deal. Shipping 4 large boxes isn't going to be cheap. I think you'd be hard pressed to find a cheaper quality wheel. I think fast wheels offers some flow formed options and they are Canadian so you might have some luck there.

    My daily driver and winter car is a 2023 Elantra N line. Great fuel economy, rides well, lots of space, and still fun enough to drive that I don't miss my mustang too much.

    Noise occurs at just over 2000rpm, under light throttle on level ground holding that speed. Presents as a constant rattle that stops if you dip into the throttle slightly, and returns if you go back to light throttle to sustain those rpms. Noise stops (or at least isn't audible over my exhaust)...

    You guys saying gen 2's don't have the 2k rattle are wrong. My 2017 has it l, started around 30,000kms. Goes away once warm and ceratec masks the noise completely.
